Hmmm Just replaced the 40Gb HDD with an 160Gb HDD - Problem is that the firmware 2.35 is saying that it needs media with 2.35 instead of the "format hdd message". Any ideas ??

I didnt run into any problems when upgrading mine but i've read a bit about this. It seems it happens only with the 40gb versions (mines US 60gb).
So instead of asking to format the hard-drive, it's asking for media with firmware 2.35? From what i've read you should (if you have'nt tried already) use a flash drive or CD with the current firmware update file in the following folder structure.
PS3/UPDATE/PS3UPDAT.PUP
Once the PS3 locates this the hard drive format proceeds normally and all is well (provided you have the correct firmware file).

Sounds like a weird problem, I never had that when I took mine up to 250gb (from 40gb as well). Only problem I did have was finding a hard drive to back up onto (didn't manage in the end so just got my saves off, not other things I still wanted).
yea thats strange because i upgraded to a 100gb from a 40gb and had no problems
I replaced my HDD too in my 40Gb PS3 with no such issues. I've never even heard of this problem before...I'm sure GTechs solution will work.
Or try a System Update using the Internet as a source.
I burnt the 2.35 update onto CD and this worked perfectly
I looked on a few forums and indeed it does effect several systems. It would appear to be common when someone has already updated to 2.35 and then installs a new harddrive.
I think you misunderstood my problem, with a new HDD installed the PS3 has no OS and therefore cannot access the internet.
I'm pleased it worked.
When creating the CD did you ensure the firmware was in the correct sub-folder of the CD you burned? i.e. PS3/UPDATE/PS3UPDAT.PUP
A flash drive is quicker and easier if you have one. Whatever you use the downloaded firmware HAS to be in the correct folder or it will not work.
i diddnt have to download the fw into a cd. i just reformated my hdd and bam connected my ps3 into my internet and automaticly downloaded the fw
i think your old hdd needs to have the latest fw because i remember i updated the fw on my old 40gb and then later on replaced it with a 100gb with no issues
