I have a SLi motherboard and a 8800gts 320mb card, to get sli I know I need the same GPU, so I need a 8800GTS.
But would a 640mb version work with a 320mb or would I need to get another 320mb?

You would need to get another 320meg card.
What resolution do you play at, unless it's 1600x1200+ selling the GTS and getting a GTX might be a better idea.
Either way your 400w PSU isn't going to be able to handle it, so upgrade to something like a Corsair HX620 or a seasonic M12.
The resolution is 1680x1050 native. The PSU is my first component to upgrade anyway along with getting a bigger SATA HDD.
600W of a reputable brand be fine for SLi?
I'm hoping, by the time I come to get another card, that the price of the 8800gts has dropped quite a bit. Though the card I've got now only cost me £180
So long as it's a reputable brand you should be fine. Like I mentioned the HX620 is a stunning PSU for just under £100.
If you're waiting on price drops, R600 lauch day will probably mean a decent chunk coming off 8800's.
