    Yeah, you can do that but if you don't already have the hardware it would be far simpler to setup if the system has 2 NICs and would cost less. Also remember that this could impact bandwidth as you're effectively doubling the data throughput so halving available bandwidth on the port.

    So for me to use PF Sense, would I install in on a computer which is always on and connected to the main router?

    I've not used pfSense, but that's how I imagine it would be set up.

    Some of the mini-itx boards have dual NICs built in - and you don't need a lot of processing power. So you could build a low power mini-itx based system, in a case with a flash card reader - put pfsense on the flash card and set it as the boot device, add a small 2.5" drive and a pico power supply - whole thing shouldn't take more than 30-40 Watts. (or spend a bit more and use an SSD instead of the hard drive.)

    Job done! (apart from configuring PfSense of course)

    You could use an ALIX board and get something like 5w power consumption. With a dual-NIC board something like this should be far easier to set up than your diagram, pfSense is essentially a router so could just go in place of your existing one, while using the existing one as a switch. You could connect the router in-line i.e. WAN side connected to pfSense but that would just make it harder to configure rules for computers etc.
