    A rotary tool will not be good on wood that thick.

    And with chipboard that thick cutting some fan holes in it shouldn't effect the strength too much.

    You can use a large hole saw if you have one for nice round holes, I like octaganal holes for fans.

    For cutting them in wood that thick, I'd drill a starting hole then use a jig saw to cut the hole, round holes should be fairly easy to cut with a jigsaw.

    thanks Pob, my dad just said pretty much the same thing so i will assume the advice is sound .
    Was hoping a rotary tool would help but i will still get one just for future use, for now it will be drilling and jigsaw.

    yes i do have one of them large hole things, i remember seeing some when roaming through the cellar so ill see about using that when ive decided on the fan placement. I have just realised that i havent looked at how to mount the new rad.... all ive done is made space for it at the top but aint a clue how im gunna mount it, do they just screw in like fans or will i need a bracket of some sort?.

    Thanks again pob, one more question though is what size should i be doing the 5.25" bays (that sounds stupid), like the size of a dvd drive? or does it need slightly more width/height?/.

    Use a 5.25" drive blank, the thing you have to remove from a case to use the bays, as a template.
    Remember the front of the drive is slightly larger than the boady of the drive.

    I'm not 100% sure on rads as I've never used one, AFAIK they just screw on normal fan holes, what you may want to consider is getting some long bolts so you can thread them through that thickness of chipboard + rad + fan
    You can use some rubber washers as spacers to help absorb vibrations.
    Jusy remember to drill the holes stright esp through that thickness of chip board (a piller drill will help if you have one)

    It works fine - should keep things for about a year or so. Then a change out of fluid and a cleaning. Maybe some new tubing - that's all easy to do. Good luck, take your time and test everything to resolve out it.
